After all the interior was removed we started planning where to cut.

Mark using the Plasma Cutter. a side note...
Rhino Liner is Flammable be sure someone is watching the bed of the truck or your project might end before it begins

The overall dimensions of the hole are 44" x 13" we will seal the gap between the cab and the bed with a rubber gasket.

A view from the bed to the interior.

This is Chuck. Chuck is preparing to remove the bed from the truck. then he is going to start welding reinforcements into the cab and bed.

Not a lot to a truck once the bed is gone is there?

A special spark resistant paper is used to protect the windows from the welding.

The frame is clamped in place and checked for proper fit. Then it will be tacked into place. and finally welded permanently

Chuck really is a welder people! Why he wears shorts to weld in amazes me too! It got him a couple of times but he survived. I guess living in the hot desert has its disadvantages.

Told yall he could weld.

The inside of the cab. The frame that we welded in will serve two purposes.

1st: it helps add some rigidity to the cab. pushing all that bass across the flimsy cab metal would have vibrated like crazy!
2nd: it squares up the hole so that the acordion boot sits even. before the top of the hole came into the cab an inch and a half further than the bottom of the hole.

adding the seam sealer and an etching primer. this will help the corrosion coating stick to the cab better.

Here is Chuck again. Now he is applying a protective coating to the back of the cab. this will help with any potential rusting. But mostly, it looks really cool if you try to peak between the bed and the cab.

The rubber accordion boot from Mediatunes will join the cab and bed. Here we are test fitting the boot in the cab.

an interior view of the back of the cab. looking through the cut through. from this angle you can see how the Mediatunes boot fits the cut out. I left it a couple of inches long and will trim it to fit once the bed is reinstalled.

Chuck welded in a frame to the bed as well. This not only gives the bed a little more support since we put a 44" hole in it, it also give the accordion boot a straight surface to go on.

A weather/corrosion sealant was added to the cutout and accordion boot frame.

A coat of primer finishes the bed frame off.

Before we reinstalled the bed on the truck we ran the 1/0 power cabes under the truck and along the bed frame where they will go to the two batcap batteries in the bed.
some undercoating was also added around the cut out before reinstalling the bed.
A closeup view of the Mediatunes Accordion boot installed on the cab and bed. It fits really nice.
We HIGHLY recommend the Mediatunes boot. It has great movement, installs in a snap and trims easily to fit.

A view into the cab from the bed. this gives a real good look at how well the accordion boot fits.

the boot makes a nice clean frame into the bed from the cab.
